The Cocoa Journey

1. Cocoa Growing in Idukki

Theobroma cacao thrives in Idukki's equatorial belt. Farmers intercrop cocoa beneath rubber and banana trees, creating a natural canopy. The high rainfall (2,500–3,500 mm annually) and loamy red soils support healthy pod development.

2. Harvesting

Pods are harvested by hand when they turn yellow, orange or red — indicating peak ripeness. This selective harvesting (not clear-cutting) ensures only mature pods are taken, preserving tree health and flavour quality.

3. Fermentation

Beans are extracted and placed in wooden fermentation boxes for 5–7 days. This critical step kills the seed embryo, initiates enzymatic activity, and develops the precursors of chocolate flavour — fruity esters, browning compounds and amino acids.

4. Sun Drying

Fermented beans are spread on raised drying beds under direct sunlight for 7–10 days. Beans are regularly turned to ensure uniform drying to a moisture content below 7.5%, preventing mould and preserving aroma.

5. Roasting

Dried cocoa nibs are roasted at precisely controlled temperatures (120–150°C) to develop the complex Maillard and caramelization reactions. Roasting time and temperature are calibrated for each origin batch to optimise the flavour profile.

6. Conching

Ground cocoa mass is conched — continuously mixed and aerated — for 12–72 hours. This reduces astringency, improves viscosity, and develops the smooth, flowing texture essential in premium couverture.

7. Tempering

Couverture chocolate is carefully tempered — heated, cooled and re-heated through precise temperature curves — to form stable Form V cocoa butter crystals. This produces the signature snap, gloss, and melt-in-mouth quality.

Understanding 70% Couverture

What does "70%" mean?
70% refers to the percentage of cocoa solids (cocoa mass + cocoa butter) in the chocolate. The remaining 30% is sugar. Higher percentages indicate more intense cocoa flavour and less sweetness.
What is Couverture?
Couverture is a professional-grade chocolate with a higher cocoa butter content (typically 31–38%). This higher fat content makes it ideal for tempering, enrobing, and moulding — it flows and sets differently from regular chocolate.
Natural vs Dutch-Process Cocoa Powder
Natural cocoa powder is simply roasted and pressed cocoa — acidic (pH 5–6), light brown, fruity and bright in flavour. Best paired with baking soda.

Dutch-process cocoa is washed in an alkaline solution before processing, neutralising the acid (pH 7–8). It has a darker colour, milder, smoother flavour. Works better with baking powder.

Plantation Management & Flowering-to-Harvest

Planting & Maintenance

Cardamom is grown as an understorey crop beneath shade trees (Albizzia or native forest). Shade management, mulching, and organic fertilisation form the backbone of plantation management in Idukki.

Flowering & Pollination

Plants begin flowering in their third year. Cardamom flowers are self-incompatible and rely on ground-nesting bees (Trigona, Halictus) for pollination. Farmer-managed bee habitats significantly improve yield and pod development.

Harvesting

Pods are harvested selectively — every 20–30 days — picking only mature green pods. Over-ripe pods split open and lose volatile oils. Skilled harvesters can identify peak maturity by touch and colour.

Post-Harvest Processing

1. Washing
Freshly harvested pods are washed in clean water to remove field debris, insects and surface contaminants. This step also prevents soil-borne microbial contamination during subsequent drying.
2. Drying Techniques
Chamber Drying (Flue Curing): Heated chambers maintain 45–50°C for 18–24 hours. This is the most controlled method, producing consistently green pods.

Firewood Kilns: Traditional method. Indirect heat from firewood. Careful temperature management prevents scorching. Gives a slight smoky undertone used in traditional masala blends.

Solar Drying: Eco-friendly option used by progressive farmers. Slower drying (3–5 days) in greenhouse-style solar dryers. Produces vibrant green pods without smoke.
3. Grading by Size, Colour & Moisture
Dried cardamom is machine-graded using vibrating sieves into 6mm, 7mm and 8mm size categories. Color sorters eliminate discoloured or shrivelled pods. Moisture content is measured and must meet grade specification (≤ 10%, 9%, or 8% respectively).
4. Polishing
Graded pods are polished in drum polishers to remove surface dust and enhance the natural green colour. No waxes or artificial colouring is used. The polishing step also improves the visual appeal for retail and export markets.
5. Export Preparation & Traceability
Each lot is traceable to the village cooperative and specific farmer group. Lab certificates (moisture, essential oil content, pesticide residue, microbiological tests) accompany every export shipment. Packaging is done in moisture-barrier pouches or vacuum-sealed bags to preserve volatile oil content during transit.
